Five Things That Make a Bespoke Metal Fabrication Project High Risk

Two projects worth ÂŁ10,000 can require completely different levels of planning.

Project value alone tells a fabricator relatively little about manufacturing risk.

When we assess unusual bespoke metal fabrication, there are five factors we pay particular attention to.


1. đź§Ş A fabrication method we haven't used before

Novel work is part of bespoke fabrication.

In fact, some of the most interesting projects we undertake require us to work out how something can be made rather than simply repeating something we've manufactured before.

But doing something for the first time introduces unknowns.

The sensible response isn't necessarily to avoid it. It's to allow sufficient development, testing and contingency.

2. đź’° Expensive material

Making a mistake in a small piece of mild steel and making the same mistake in a large sheet of brass are financially very different events.

Material value therefore affects not only the quote, but also the way we plan fabrication.

Where necessary, processes can be tested using cheaper material before committing to the finished component.

This becomes particularly important with decorative materials and specialist metal finishes, where the material itself can represent a substantial part of the project cost.


3. 📏 Very tight tolerances

Tolerances should reflect what the finished object actually requires.

Unnecessarily tight tolerances increase fabrication time and cost.

Necessary tight tolerances require the manufacturing process to be designed around achieving them.

The important thing is knowing which is which.

This is where close communication between the designer and the person actually manufacturing the object becomes particularly valuable.


4. 🔥 Welding and distortion

Welding introduces heat.

And heat moves metal.

On large, thin or highly visible components, controlling distortion can become one of the central challenges of the fabrication process.

Weld sequence, fixturing, material thickness and finishing all need to be considered before fabrication begins.

Trying to correct severe distortion at the end is rarely as effective as designing the fabrication sequence to minimise it in the first place.


5. ✨ Finishes where every defect is visible

A structural weld hidden inside an assembly and a welded corner on a brushed brass tabletop are completely different propositions.

Highly reflective, polished or decorative finishes can expose imperfections that would be irrelevant on ordinary structural fabrication.

That changes how the component needs to be made from the beginning — not simply how it is polished at the end.

Our finishing capability therefore forms part of the fabrication planning process, particularly on high-end architectural, hospitality and display work.


Risk isn't necessarily a reason to say no

In fact, technically difficult projects are often some of the most interesting work we undertake.

The important part is identifying where the risk actually lies before agreeing a programme and price.

That allows us to decide whether the project requires prototyping, additional design development, specialist subcontractors, alternative materials or simply more workshop time.
